Thank you and yes I spend a fair amount of time there lol I have an airport extreme that backs everything up daily so I can sleep at night! I have thousands and thousands of pictures that would be devastating if lost.
Cylinder wall distortion when the cylinder head compresses the liner when torqued in place. Perfect example of why you need to simulate that pressure when the liners are being machined which is why I use a torque plate. I make sure the liners are machined in the hole they will live in as well as the orientation. Ive tested the same liner moving from hole to hole and block to block and each time it's measured with a dial bore gauge I get a different amount of taper or out of round. I can only repeat the original measurement taking it out and putting it back in the same hole. So when I see any other method used its just not possible to have it measure out the same once in the block.
An update on the 84 resto. A lot of metal work completed, paint will be coming off soon. Hard to make sense of the cross braces vs the frame tubes but its needed so everything stays put, the clamshell hinge position in space relative to the cabin most importantly. Block was a little stubborn coming apart which I expected. The center main bearing is wiped which tells me the crank is warped - which was also expected. Im having the crank checked for straightness right now and will address any issues I come across. Liners are out, pistons on the shelf so once the crank is checked and corrected Ill assemble the block with liners and install the heads with gaskets but without a crank to check the main saddles and machine accordingly. Hi Newman, Awesome restoration you are doing, good luck with the rest of it. I live in calgary and own a 1984 Boxer 52419. It is in the shop right now for a major service. I was wondering if I could ask you a question being such a Boxer expert. There has been some coolant leaking onto the top of the block most likely from between the head and intake manifold, those gaskets will be changed. My mechanic wants to remove the heads and change the gasket between the heads and the block. Do you feel this is necessary or should changing the aforementioned gaskets solve most of the coolant leaking issue? I have only added about 1 litre of coolant about a year ago, in the past 5 years. Before replacing head gaskets your mechanic should pressure test the system. Easy to do and observe with the engine out. I just replaced head gaskets on an 84 but it was clearly leaking coolant onto the right header. I see oil leaks from a boxer head gasket more so than coolant.

Clams were hand stripped and sealed after dings were worked out of them. Minor spot of putty will correct any deviations then polyester primer will be applied and block sanded usually removing most of the product making the car straight. Same done to the cabin and doors after stripping to protect the metal, especially the aluminum that begins to oxidize after about 20mins of exposure to air developing a layer of corrosion that you can feel on your hand if rubbed. Doors will come off and do the door shells and jambs. Then putty as needed followed by polyester primer followed by blocking to make straight then it'll sit and cure before paint. The chassis will get the correct textured coating and will be painted the correct black as the last step. I don't know about aluminum bodies but. Some media blaster in Phoenix area will blast steel bodies and powder coat entire piece with some kind of primer that gets into every crevice. I don't know if this is best.
I like the thought of dipping a car in a sealer of some for so gets everywhere (like inside the chassis tubes if possible). I also like the idea of media blasting, some media comes with its cons that will come back to haunt you later though so mechanical hand stripping is the way I go.
Paul, thanks for the phone call yesterday. At first, and I have no problem admitting it, you were going over my head. So last night I started to read up on it so I would not sound as stupid next time around. Especially after reading this thread, I now understand what you were trying to explain to me about the sleeves (iron vs aluminum coated), the ring orientation, the lack of compression at TDC. One photo #2, are those different layers of paint that have been applied? I see black, red and white. Or is that primer under the paint?
